Ford F53 7.5L RV Won't Start: Fuel Pump Relay Voltage Drop Fix

Woke up to my 1996 Ford F53 7.5L motorhome eating through my patience and wallet with this no-start issue that keeps coming back. It cranks strong but absolutely will not start, and I've been chasing this problem for weeks now. The engine ran fine for about 3-4 minutes one day, then just died and hasn't started since.

I've already done quite a bit of diagnostic work:
- Replaced PCM and distributor
- Fuel pump works when powered directly
- Battery is fully charged
- Checked fuses and relays
- PCM relay voltage drops from 12.2V to 9.3V with key on
- Fuel pump relay only shows 3.3V at pin 86 (should be 12V)
- Inertia switch tested at 1.7V at connector
- ANL 178 fusible link fluctuates between 0.3-0.6V

The engine will only start with starter fluid when the SPOUT is removed. I'm getting only 5.5V at the fuel pump connector.

Has anyone dealt with this specific issue on an F53 chassis? I really need to get this RV back on the road and I'm running out of ideas! …more

Walked into the dealership at closing time with my 2022 Thor Quantum MB24 and they're pressuring me to decide on extended warranty coverage before they open tomorrow. The original Mercedes chassis warranty has already expired since it was put in service in 2021, and the dealer is pushing a 4-year/60,000 mile extended warranty.

I keep hearing that Mercedes Sprinter repairs can be really expensive, but I honestly don't know what to expect or what questions I should even be asking about the warranty coverage. Are there specific things I should make sure are covered? What kind of repair costs are we actually talking about with these Sprinter RVs?

Our '99 F53 chassis with the V10 engine hasn't run right ever since we got caught in that torrential downpour last month and now we're dealing with water ingestion issues. I've experienced hydro-lock issues in severe downpours, and I know Ford issued Technical Service Bulletin 04-24-22 specifically addressing this air intake design flaw on the '99 to '04 F53 models. The TSB called for replacing the air intake horn and modifying the intake strap to prevent water from being sucked into the engine during heavy rain conditions.

The problem is that when I contacted my Ford dealer, they told me the critical air intake horn part specified in TSB 04-24-22 has been discontinued and is no longer available. The modified strap is still available, but without the new intake horn design, I'm still vulnerable to water ingestion during storms. With extensive travel plans ahead where I'll likely encounter severe weather, I need a reliable solution to protect my engine from hydro-lock.

Walked out to my 2021 Class A motorhome this morning facing the third Ford F53 chassis misfire this year and I'm done throwing parts at it blindly. We've got less than 20,000 miles on the odometer, but recently experienced rough running and got a check engine light. When I took it to a Ford dealer that services Class A rigs, they diagnosed misfires in two cylinders and recommended servicing the entire fuel system. I ended up having them replace all eight spark plugs, plug wires, and ignition coils since we were already dealing with failures.

The coach now runs better than it ever has since new, which makes me think the original components may have been subpar from the factory. What's really bothering me is that we shouldn't need major ignition system work this early in the vehicle's life. I'm curious if other owners of 2021 or newer F53 chassis motorhomes have experienced similar premature failures with their spark plugs, ignition coils, and plug wires? Found that ever since those heavy rains last month hit, my 2007 Alfa's Generac 7.5kw diesel generator shuts down exactly 2 minutes after firing up the basement AC.

Just did a full service (oil, filters, the works) so it's not basic maintenance stuff. I can restart it right after it shuts off, but if the AC is still calling for power, it dies immediately again. No error codes or blinking lights to give me a clue.

Somewhere under the hood of my 1999 motorhome's Ford V10 there's a complete light show of coil codes P0351, P0353, P0355, P0357, and P0359 blinking across the entire driver side bank. Power and ground tests at individual coils show normal readings, and visual PCM inspection reveals no obvious damage.

Given that all affected coils are on the same bank, I suspect this isn't a coincidence of multiple simultaneous coil failures. What are the most likely common failure points that would cause multiple coil codes specifically on one engine bank? Yesterday when I started the engine, the check engine light came on and stayed illuminated.
